Elise S2 to VIN ????? have manual temperature control.
* Actuator: A117M6052S (~£45 from Lotus dealer)
* Splash guard: ??

Procedure
1. Remove the front clam
2. Remove both rain water guards
<gallery>
Image:Rain water guards.jpg|The two curved plastic radiator shrouds. The left side one is shown in this photo.
</gallery>

3. Remove rain water guard over wiper motor
<gallery>
Image:wiper motor cover.jpg
</gallery>

4. Remove large air pipe
The large diameter air pipe which goes from the heater unit to the distribution unit is not secured in place. It is a simple push fit.
<gallery>
Image:big air pipe.jpg|The large diameter air pipe can be seen centre picture here
Image:big air pipe on floor.jpg
</gallery>

5. Move wiring out of way
Before the heater unit can be removed the wiring loom needs to be temporary relocated out the way. Snip the cable ties and drag towards the front of the car out the way. Also unplug the wire going into the actuator and blower fan and drag out the way.

6. Separate heater unit from blower fan
The heater unit is attached to the fan with two hand clasps. Undo these and forcibly seperate the heater unit from the fan. There is matted material on the front of the heater unit which over time bonds itself to the fan. Simply force these two units apart and take care not to damage the matted material too much!
<gallery>
Image:separate heater from blower.jpg
</gallery>

7. Remove securing bar
Remove the securing bar across the top of the heater unit. Two 8mm bolts.

8. Remove coolant pipes from heater unit
Remove the two coolant pipes going into the heater unit. It's easier to remove these at the car rail pipe end and not on the unit itself. Also provides better access to remove the unit. A small amount of coolant will be lost and the car rail pipes can be blocked up with plastic shopping bags (or discarded rubber gloves make a better seal).

9. Remove the heater unit
Now the hard part! Shove the fan as far right as it will possibly go and then some more! Lift the front of the heater unit upwards and then diagonally towards the wiper motor. The heater unit will be exiting on the right side of the car.
<gallery>
Image:Car void of heater unit.jpg|Note the small amount of coolant fluid loss and plastic bags blocking the pipes!
Image:Heater unit.jpg|Heater unit removed and turned through 180 degs to show actuator on reverse side.
</gallery>

10. Clean heater unit
Intro
Being a budget class A racer and having forked out lots of £45s to the local Hunter place, following some questionable results recently I want to be able to mess around with the geo (camber and toe) myself so built a rig for £5.98 (normal price £19.98).

Note that whilst this is mechanically fairly straightforward you kind of need to understand suspension settings and what you are doing on an Elise, this is not a comprehensive “zero to geo hero” guide. See see:Geo Setups for standard settings.

Preparation
The car needs to be on level(ish) ground, centre the steering wheel, hot tyre pressures and load up the cabin to usual racing/driving around weight. Infact having the right ballast in the seats is critical e.g. for a 780Kg race Elise the difference between empty and an 85Kg driver can be 5mm ride height, 0.2° camber and 1mm toe.

Measuring Toe
1. Homebase for two bits of 2400mm rigid aluminum (16mm ally channel as they don’t to tubes, but I’ll call them “poles” for now) and 10m of nylon cord or fishing line.

2. The rear track of the S2 Elise is 1700mm and to allow for bodywork and working space cut the poles to 2000mm, mark the centre and drill a 4mm hole 900mm each side from the centre on each pole.

3. Find the centre of the car measure from the wheel track and mark up (front towing post is near-ish.) with tape for coarse alignment.

4. Tape the poles to the front and back of the car aligning centre marks (spirit level to avoid droopidge).

5. Run string through the holes; big knot in one end and tie off the other, make sure it passes near the wheel centers.

6. Measure from the centre of each wheel and adjust the string until its parallel side to side for fine alignment. That is the same distance from the wheel centre to the string on each side of an axle.

7. Use a ruler to measure mm distance from front and rear of rim to string and subtract rear from front for the TOE_IN_MM (minus value is toe OUT, positive value is toe IN).

8. If your want toe in degrees then convert using Excel =DEGREES( ASIN( TOE_IN_MM / ( RIM_DIA_INCHES * 25.4 )))

Measuring Camber
1. To measure camber I made a plumb line out of stuff lying around (net curtain rail, string, iron weight) and taped the rail across the car to give me something to hang the plumb from.

2. Measure distance from top & bottom of the rim to the plumb line string and subtract top from bottom for CAMBER_IN_MM. (minus is GOOD)

3.Calculate camber in degrees using Excel =DEGREES( ATAN( CAMBER_IN_MM / ( RIM_DIA_INCHES * 25.4 )))

Measuring Castor
CBA

Accuracy
A minus B is TOE_IN_MM (Minus is toe OUT plus is toe IN)

D minus C is CAMBER_IN_MM (You want an negative number)

Either use RIM_DIA_INCHES*25.4 or take the actual MM measurement of the diameter you are measuring from A to B and C to D

Reading the markings on the ruler seems to be the limit on accuracy - around plus/minus 0.5mm on each measure which is 0.07° in toe or camber so worst case compound error gives plus/minus 0.14° on each setting.

Adjusting Camber
Once you have the plumbline measure you don’t need the string any more (and the wheel needs to come off) as each 1mm camber shim is 0.25 degree front and 0.30 degree on the back - just add or remove the number of shims from the measurement to get what you want (see the service manual for HOW TO).

Whilst your there, don’t forget to check or change the rear plinth bolts to A117W7212F 10.9 grade

Adjusting Castor
CBA - see the service manual for HOW TO

Adjusting Toe
1. Jack the car onto 4 even blocks of wood for working room (front of an S2 with low ride height)

2. Rear diffuser/under-tray off

3. Secure the steering wheel with a strap

4. Loosen front TRE locknuts and rear toe-link locknuts

5. Measure changes from the rear (thats whats moving), adjust and measure again repeatedly (see the service manual for HOW TO)

6. After getting the front toe perfect, when you tighten the locknuts you can alter the toe by a mm so be prepared to measure and redo a couple of times if you want perfection.

Get a good reading of measurements
Right now (4-4-2015) I'm aligning my Elise S2. First I wend with a piece of cord but found that it is to thick to get an accurate measurement. Then I switch to fishing line (0,1mm) and you get a perfect reading from a normal ruler! Readings of 0,1 mm are possible.

DIY turn tables
When adjusting toe the wheel has to able to rotate around its vertical axis. After adjustment you can role the car a bit so it will settle. Another option is to use some blockd of MDF to get the car a little higher and put in between the twp blocks a plastic bag with grease. Now to wheels can rotate very easily and you have more space to work on the setup.

AndyKay: added photo suggesting to remove 2 bolts to help access last Manifold bolt and suggestion to remove alu divider

The Inlet manifold gasket can fail and allow air leaks and coolant/anti-freeze to leak into the cylinder ahead of the injectors. Tell tale signs can include rusty spark plugs on cylinder 1 and 4, sometimes even all four, lumpy idle or misfiring, high emissions, jerky acceleration and deceleration when coming off the accelerator, anti-freeze around the inlet manifold, unburnt fuel and possibly destroyed catalytic converter.

The gasket sits inside a recess in the face of the inlet manifold where it joins to the engine. There are tabs on either end on the lower side to pull it out, it may be blackened from use. Early gaskets are black, an improved one was manufactured and is known as the green gasket (it's green) which can be sourced from between a pound to six pounds (2008).Part no. LKJ101110L from your local landrover dealer.

It can be changed without fully removing the inlet manifold by simply fully unscrewing the nuts on the manifold studs, you may find some studs will come out rather than the nut if rusted. The nuts under the inlet manifold are the hardest to access, especially on the later S1 Elise where the boot divider is a permanent fixture. However it is advisable to remove the divider (2 bolts on top, 7 hex bolts). This makes the job a lot easier.
To get to the last Manifold bolt furthest away from the drivers side wheel arch, it may help to remove these 2 nuts shown with the red arrows below. This means you can have the socket fully on the bolt, rather than at an angle where you risk rounding the edges off.
<div style="width:100px;"></div>

Have ready both a short and long socket extension, preferably the type that allow angled movement on the socket, and long and short sockets. Removing the drivers side rear wheel arch liner will help greatly if you can't remove the aluminium divider.
Resistor pack

AndyKay: second part name needed to have the words 'resistor pack with'

The resistor pack is a very simple device which allows multiple fan speed settings from the same nominal 12V input. It has three 12V inputs and a single output, which is the motor feed.

Unfortunately due to the position Lotus have located the resister pack it is prone to high corrosion leading to eventual failure. The majority of failures are with the electrical crimp connections on the resistor pack and not the internals of the pack itself. Either way it needs to be replaced to restore full fan functionality again.

<gallery>
Image:old and new resistor pack.jpg|Old and new resistor pack. Note corrosion on motor feed.
Image:Respack1.JPG|Some old packs look worse than others!
Image:Respack2.JPG
Image:MotorFeedBurntOut.jpg|Motor feed gone high resistance, due to corrosion, and burnt out.
Image:InsideResisterPack.jpg|Resister pack taken apart. It's just a crude coil assembly giving resistance.
</gallery>

Any loss of single, multiple or all fan speed controls indicates resistor pack failure. You may loose a single fan speed setting earlier than another, but the most common connection to fail first is the motor feed leading to an abrupt loss of all speeds. You may also notice a burning smell inside the car because as the connections corrode they go 'high resistance' melting and burning the plastic shrouding.

Dealers may suggest this fix requires them to remove S2 front clamshell, but the following guide will show how it's possible to replace the pack through the passenger service panel on Rover engine cars only. Toyota engined cars need the clam removed due to the Brake Servo in the way of the heater/resistor pack, so cannot be accessed from the front service panels.

Lotus have released a modification kit which relocates the resistor pack inside the heater matrix, avoiding future corrosion, but this will require the removing the front clamshell.
DIY Replacement via service panel (non a/c only)
1. Remove obstructions above heater unit

Remove front access panels, radiator shroud panels and washer bottle. You might need to remove the heater pipes and jubilee clips as circled, though try it and see if they're in the way. There is one pipe each side and a bit of coolant will come out, not a lot. Make sure car isn't running!
clr

As viewed from passenger side front wheel, detach white plug to heater flap, unscrew and remove the aluminium retaining bracket and unclip heater from blower.

clr

2. Separate fan blower from heater unit

Pull the fan blower (near passenger side wheel) away from the heater. Stand up heater in the well so the hole is facing up. Very fiddley. Its at this point you'll discover whether disconnecting the heater pipes will give you some more room. You might also find that the wiring behind the radiator is also getting in the way - cut the two cable ties that hold it in place and then re-attach later.
clr

3. Rotate fan blower unit

Heater now standing up (at top). Rotate blower (at bottom) around so that the resistor pack is facing up. Rotate towards the nearside front wheel (its further to rotate but theres less for it to foul on). Again, very fiddley
clr

4. Replace resister pack

Resistor pack is attached with two screws (one you cant get at without removing the wiring). You might need to cut the wiring from the existing mass of molten/corroded connectors and attach new red female crimps. You might be able to salvage the existing shrouded female crimps if you simply cut/snap off the entire male connector from the old resistor pack, soak the crimp in plusgas/wd40 and then extract the remains of the male connector with snipe nose pliers. Once replaced rewire as shown. For additional peace of mind, consider a liberal application of grease over the connectors to prevent/delay future corrosion.
Installation of Lotus Exige S2 heater fan fix : Cars with Aircon
Requires : 1 x Heater fan resistor replacement package (Elise S2) (A120P0148S)

Time : Around six hours to complete this job. Clamshell removal is the starting point.

Basic Steps :

# Discharge the aircon system from service point (requires removal of right rear air intake duct behind door).
# Remove front clamshell, water cover, wiper motor bracket and fuse box.
# Loosen wiring loom and disconnect HVAC thermostat and fan motor.
# Remove large air hose / duct from outlet of heater maitrix (top) to car vents.
# Remove air con hoses to and from expansion valve (located on top /rear of heater matrix)
# Gently bend the brake hose from master cylinder up and out of the way.
# Remove vacuum hose from servo (pull out the rubber stopper from servo case with hose)
# Remove water hoses into heater matrix (gently, the hoses will feel welded on but the connecting pipes are only packed into the top of the box with silicon sealant).
# Once clear as below, you should be able to unclip the heater assembly from the fan and withdraw the heater and evaporator unit diagonally in one piece.
# Remove the heater fan unit from the car. It is not unusal to find the floor of this chamber, flooded, we will drill holes later to fix this.
# Remove silver resistor block from fan unit and discard.
# This is a good time to apply 12v direct to fan motor to ensure that motor is operational before you go to all the trouble of re-installing a defective one.
# Installation of the lotus modification kit per other instructions on this page and the technical service bulletin that comes with the kit. Assemble the heater fan and modified HVAC unit together and test for fit.
# Drill drainage holes into the 4 corners of the front HVAC chamber if you have not already done so.

Installation is the reverse. First locate the heater fan into oen end of the HVAC chamber. Then install the heater unit - NOTE : there is a small a/c drainage hose that needs to be reconnected to the bottom of the heater matrix whilst inserting the unit into the car.

Finally, clip the heater and fan assembly together in situ, reconnect all hoses for water and check for leaks.

Repressurise aircon and check for leaks (mine leaked at the mounting point where the aircon pipe from the sill connects to the front pipework).

Finally reinstall clamshell and other components per the service manual.

AndyKay: added info about difference between rover and toyota engined cars

The resistor pack is a very simple device which allows multiple fan speed settings from the same nominal 12V input. It has three 12V inputs and a single output, which is the motor feed.

Unfortunately due to the position Lotus have located the resister pack it is prone to high corrosion leading to eventual failure. The majority of failures are with the electrical crimp connections on the resistor pack and not the internals of the pack itself. Either way it needs to be replaced to restore full fan functionality again.

<gallery>
</gallery>
